Water is the number one killer of shuttle buses. Not engines, not transmissions — water. It rots subfloors, corrodes wiring, rusts structure from the inside, and it gets in through seams and joints that looked fine on delivery day. Which raises a question more buyers should ask: did anyone actually test your bus for leaks before it shipped?
Here's what a real leak test looks like, why it matters more than almost any option on the order form, and how to ask any manufacturer about theirs.
A rain booth is a test chamber that surrounds a finished vehicle with high-volume water spray from every angle — roof, sides, seams, windows, doors — at rates far beyond any storm the bus will meet in service. The point isn't to simulate rain. It's to force water at every joint the factory made, under pressure and duration that turn a pinhole into a visible drip while the bus is still in the building.
The critical detail isn't the water. It's the person. A spray booth with nobody watching proves nothing. A real leak test puts an inspector inside the bus, in the dark, with a light, actively hunting — walking the ceiling line, checking window tracks, opening compartments, running a hand along the floor edge — for the entire cycle.
Every bus that leaves our line goes through the booth. Not a sample. Not the first unit of a model run. Every bus, no exceptions:
Twenty-five minutes of factory time per bus is expensive at production scale. That's exactly why it's rare — and exactly why it's worth asking about.
A leak found in the booth costs the factory a joint repair and a re-test. The same leak found by a customer in year three costs a rotted subfloor panel, a corroded harness connector behind a wall, a rusted cage member — thousands of dollars of damage from a defect that cost pennies to prevent. By the time an owner sees a water stain, the water has usually been traveling inside the body for months.
This is also why leak prevention has to be designed in, not caulked on. Sealant is maintenance — every manufacturer, including us, requires owners to inspect and maintain exterior seals. The design question is how many seams exist to seal in the first place, and whether the vulnerable joints (roof radius, floor line, lift doorway) were engineered out or just sealed over. One-piece sidewalls with no seam at the floor line leave water fewer doors to knock on. The booth then proves the ones that remain.
Ask those three questions of everyone quoting you a bus. The answers separate manufacturers who engineer for the owner's seventh year from manufacturers who engineer for delivery day.
