What Is a Cutaway Bus?

A cutaway bus is a passenger bus built in two stages: an automaker (usually Ford or General Motors) supplies an incomplete vehicle — engine, frame, and enclosed front cab with nothing behind it, called a cutaway chassis — and a second-stage manufacturer builds a passenger body onto that frame. The name comes from the look of the starting point: a van front "cut away" behind the driver's compartment.

Most shuttle buses in North America — hotel shuttles, church buses, senior community buses, airport parking shuttles, paratransit vehicles — are cutaway buses.

How a cutaway bus is made

  1. Stage one — the chassis. Ford builds an E-Series or Transit cutaway (GM builds 3500/4500 equivalents; Ford's F-550/600 serves heavier classes). It rolls out with a complete driveline, a finished driver's cab, gauges, and a bare frame extending behind — drivable, but nothing to drive it for.
  2. Stage two — the body. A bus manufacturer engineers and builds the passenger compartment: floor structure, steel wall and roof framing, exterior skin, entry door, windows, seating, wheelchair lift, wiring, climate systems, interior. The body attaches to the chassis frame, and the finished vehicle is certified to Federal Motor Vehicle Safety Standards by the body manufacturer.

That second stage is where bus quality is decided. The chassis under competing buses is often literally identical; the bodies on top vary enormously in structure, materials, and process.

Cutaway vs. other bus types

  • Cutaway bus: van/truck front cab + custom passenger body. 12–33 passengers typically, 21–28 feet. The dominant format for shuttle service.
  • Transit bus: a fully integrated (monocoque) vehicle from a transit manufacturer — the city bus. Larger, low-floor, far more expensive, built for 12+ year urban duty.
  • Body-on-frame coach: the highway motorcoach — underfloor luggage bays, high deck, 40+ passengers, intercity duty.
  • Van conversion / shuttle van: a completed van modified with seating or a raised roof. Cheaper and smaller; keeps the van's single-piece body and its limits (no true aisle-and-door architecture at larger sizes).

Why the cutaway format dominates shuttle service

  • Serviceability. The front half is a Ford or Chevy — every commercial truck shop can service the driveline, parts are everywhere, and drivers find the cab familiar.
  • Right-sized economics. A cutaway delivers a real bus — proper door, aisle, lift, 14–30 seats — at a fraction of transit-bus money.
  • Configurability. Because the body is custom-built, floor plans vary freely: seats, wheelchair positions, luggage areas, door placements, lengths.
  • Fleet flexibility. Chassis classes step neatly from Transit-sized to F-600-sized, so operators scale capacity without changing vehicle type or maintenance ecosystem.

What varies between cutaway buses (and what to check)

Since the chassis is shared, comparison shopping is body shopping:

  • Structure: welded steel cage vs. lighter framing; how the body mounts to the frame
  • Walls and seams: one-piece laminated sidewalls vs. multi-panel assemblies with seams — seams are where water starts
  • Subfloor: moisture-resistant composite vs. plywood
  • Corrosion protection: steel coated before assembly (powder coating) vs. painted after
  • Wiring: harness quality and connector grade
  • Testing: whether every finished bus is water-tested, and whether the model has a public federal durability (Altoona) report

Two cutaway buses on the same E-450 chassis can be five years apart in real service life depending on those six rows. That's the whole reason this guide series exists.
